Anyone familiar with cutting 1/8” aluminum. I’m trying to get some different set up options. Right now I run around 300-1000 placards at a time and then have about 20-25 hrs To clean up all the parts. I’m looking for a setup that would have a next to mirror finish on all edges and no burr and ideas would help.

My best suggestion is a sharp 3 flute, aluminum cutting, carbide end mill. I personally like the Onsrud cutters, but there are many others. Use heavy spray mist, with good airflow to remove the chips. Or use flood coolant. Make a roughing pass, leaving about 0.005''/side for a cleanup pass. Adjust your feed and speed for at least 0.001'' feed per tooth on the finish pass. The edges will look polished when finished.
