So I needed to mill a 22 tooth 3m htd pulley out of 7075. 1.5mm diameter, 8mm long endmill was the biggest that fits in the tooth profile. 3 end mills later I got it done. First couple tries I snapped them pretty much right away. Final try and last endmill I went down to 40mm/m feed, 1mm depth, .08mm step over and got it done after a 2 hour mill. This was at 24k rpm with an o flute. Also this was rest machining after getting as much as I could with a 2.5mm endmill which had no issue at all, but the 1.5mm just kept snapping. Ive been searching for proper feeds and speeds for small end mills like these but haven't had much luck. Like I said, I got it done on the last try but it would be nice to have a little guidance for next time. I really have no idea what the optimal doc, woc, chip load, etc. I should be at. Also I don't know if an o flute is the right tool, I imagine more flutes would give it some more strength. Any advice would be greatly appreciated.
