    You are welcome MetalShavings. Glad it is working.
    Just to be clear though, I do not use "Safe Distance", I use "Safe Level" and that is what I changed in your file. I have never used "Safe Distance", I always use "Safe Level" and usually at a value of .1
    Here is a quote from the SC help file...
    "The Z-axis rapids to the safe level or safe distance before beginning the approach move (depending on settings). The safe level is measured from the Z top level in the current coordinate system. The safe distance is the Z distance above the pass depth."

    Don't let it frustrate you, you will learn something new almost every day with SC just keep trying. SC has it's little idiosyncrasies but once you find something out it's off to the next level

    This is why you see the "Failed to Sew Faces Into Solid Given The Specified Tolerance

    OK, I finally figured what I used to do do to get this message.
    I usually locate zeros using transform, then I go straight to machining tab and click on workpiece to create my over size workpiece stock box.
    I was going too fast and was off picking faces while still in the workpiece tab. See attached. I used to forget to click on job assignment after I was done with the stock box workpiece.

    Only after getting it to work for me was I able to see what I was doing to get the error message in question.

    I was mistakenly picking the surfaces I wanted to machine on my 4th-Axis projects the same way I did it when working on typical 3-Axis projects. I wasn't using the "Edges" option.

    It would seem that on 4th-Axis projects, whenever I selected "Surfaces" or "Meshes" or anything other than "Edges," I was getting the error message I mentioned in my OP.

    Not to much different than what you've described in your explanation.

    Anyway, I finally got it to work on my computer, now it's on to cutting some air; then I'll try it on some wax. If all goes well, I'll be machining my first reamer soon.

    Cool, post some pics of the reamer if you can.
    4th axis looks like it would be real cool to have... someday maybe

    I found a problem with the "safe level" finally after clipping the heads off the fixture screws etc. I could enter any value in safe level using a .250 ball mill and it would take the figure but not use it in the machining or simulate sections, it was driving me nuts so today I entered an 11/32" ball mill and the safe level works as it should! I tried going back to the .250 cutter and it would lose the safe level operation I had typed in to the box again.
