Totally lost me on your description. Next time, upload some screen shots and/or DXF of your file.

you can use flow or contour to achieve the undercut but there are few things you have turn off be gouge checking for example. I will review your file.
What version are you using of MC?

Why do you have three machine groups of the same Machine. if you are doing programs for the same machine all you need is one machine for all your setups.

ok this is a 5/8 step and you want use a 3/4 thick tool and sound like a 2d cut not a 3d undercut after all.

I use three machine groups just cause its easier to post the job in loadable sections to the machine also its easier to keep track of what I have already programmed. I did see that it was a .625 groove and the .75o thick six inch slot mill would not work. I was wondering maybe a .500 slot mill cutter with an .125 radius. I drew the boss as a surface thinking it would take less time and to figure out a tool path for it

Just so you know that is what Toolpath groups are for. that was so you can have different ops and program names and program numbers and keep track of the part using a WCS for each op and then be able to verify under one stock from the start. Would you like to see a sample of one of my projects to see how this is setup?

Hi, I've been busy for a couple weeks but I hope the attached file & pics help. I hope this is what you were looking for.

As CadCam said, this method works a lot better if you want to verify your program all the way from start to finish through the 3 different programs/operations you are trying to make on this part.
