WTF!! Circles are suddenly Square!!

After a couple of years running this machine/software/driver combination it has decided to make squares (sort of) instead of circles.

Cad/Cam: Aspire
Controller: Mach 3
Driver: Gecko G203V
motors: Kelling

I can't find any thing moving that shouldn't. Checked motor/coupling/ball screw connections. Checked ball nut mounts, thrust bearings and mounts.

My hair is thin enough already, don't need to pull any more! HELP!

Are they circles in the Mach3 toolpath window?

Yes, the pictures show circles, but no matter if the code is created in the Mach Wizard or in Aspire they do not cut round. 1.5" isn't exactly round but .5" is squarish and .25" is rounded squares.

Either we have electronic apocalypse or something is moving.

Gad! I just LOVE these machines!!! (LOL!!)(He says as he blows out both of his brain cells!!)

I'm sure, there must be something loose in your drive system. I would recheck the motor couplings, nuts, etc...
