Did I find a cheaper way?

I have been cutting the 3/4" Cheap blue foam from Home Depot with my CNC
and about to coat it with StyroCoat which creates a hard plastic shell...

3/4" Blue Foam $11 4x8 Sheet
StyroCoat $125 2 part (2 gal.) coats 100sq ft the thickness of a dime
thats a lot of signs if you dont coat it really thick.

Is my logic off on this?

I mean $200 for 1 4x8 HDU sheet...I am always so worried about screwing up the cut...but at $11 ...no problem!!!!

Can anyone tell me the fault in my logic!

Thanks
Andre

My question to you smart material guys. What kind of plastic would you recommend for these replacement letters? Letter height is currently 15 inches.

Thanks.
Dave
