Hi folks, I've got a broken tap in an inconel 625 part. The tap is an M10 HSS, I had to deepen the threads from 10.5 to 12mm depth. The hole depth was 14mm and I used a slightly modified tap (lead in removed) in a hand wrench. I used a carbide end mill to create a flat work surface and began drilling with a 3mm carbide drill to use as a pilot hole for a larger drill (this way has always worked for me before now!), as I neared the bottom of the tap the drill broke. There's no danger of me getting the drill out, it's broken about 5mm below the top of the tap. I've got a tap extractor on order, but I've been advised the customer is sending a courier for the parts tomorrow morning - the extractor won't be in until mid afternoon, if at all with the weather we're having. I've tried to make my own tap extractor but it's not turned out very well. What else can I try? I'm getting pretty desperate but I'm reluctant to start hitting things with universal adjusters! Cheers Lucas |

If the Tap is HSS just get a Carbide drill just about the minor dia of the tap and drill it out a "left handed drill if you have one" ...the rest of the tap can be taken out with a small hook or some sort ...This is what I do when that happens to me.... Forgot to add ...run the carbide at a slow rpm or you will just workharden the tap. Good Luck~!

Will it cope with the broken carbide inside the tap? A left handed drill would be brilliant but we don't have any! I'm going to take a carbide end mill down to the top of the drill and see if I can pick out the broken bit.

1st try and drill a hole through the center to relive some of the radial pressure that the tap has on it "you already did that?" if so then take the endmill and do the same. Note: you are going to sacrifice these tools to get the Tap out... Hope this helps, if not I have some other things you can try out.. Plasma Torch will work to burn out the drill and the tap as a LAST RESORT this allways works for me, but you have to have a steady hand Good Luck~!

Check this solution out: Corrosion engineering - Broken Drill Bit in Inconel Tube The small carbide drill will not dissolve, but will fall out when the tap dissolves.

It is a pity the tap was not protruding out then possibly you could weld a bolt onto the tap and scew it out. When I worked at a toyota engine plant and taps had broken off in the aluminuim cylinder heads bolts were welded onto the broken taps and then the tap could be removed

I've got it out with very little damage to the thread! You need to look hard to see the damage. Firstly a 4mm end mill was used to open the hole to the top of the broken drill. The fact it snapped confirmed it had reached it. Broken end mill was then discarded. Secondly lots of fiddling with a scriber showed that although the drill was "loose," there was no way it was coming out. Some tweaking with the universal adjuster (2lb) and it was smashed down 5mm. The broken bits were removed. An 8mm cutter was used to go down to the drill again, the drill was smashed again and the process repeated until it was very nearly through the tap. An old needle file ground to a point wn/bas ideal for picking out the last pieces and it was retapped. Job jobbed.

We used to remove broken taps by heating with oxy/acetyline torch. When the tap starts to melt hit the cutting oxygen and blow the tap out. This sounds a bit drastic but it works surprisingly well even in a blind hole. I wouldn't try it on an expensive part, however.
