It sounds like your motors are mis-wired. Check the Xylotex website for a wiring diagram of these motors, because it sounds like one of your phases is mixed up. Also, what is the size of your current set resistor?

Ok, so I just got my brand new G540 hooked up tonight. I've loaded the XML file seen here for Mach3, and I've jumpered connectors 10 and 12 temporarily until I get my e-stop switch installed. I've double checked the ports and pins setting, and I've "tuned" the motors to the settings I had when I was running the Xylotex board. I've also disabled the home inputs for now. I'm not getting any fault light, but my steppers won't move. They lock up once Mach3 is started, and Mach3 indicated that the motors should be jogging, but no movement is actually happening. I believe my motors are wired correctly (but they may not be), and I have the current limiting resistors installed.
So any ideas? I'm a complete computer noob, so use small words

hmm...that could be my problem. I believe I might have:
stepper... board
A ... /A
/A ... A
B ... /B
/B ... B
the resistors are 2.7K, 1/4W (or maybe 1/2W, I don't remeber.)
nope, just checked my wiring, I'm fairly sure I have it right
per this info, and assuming A# is the same as /A, I should have it correct.
Do you have any LEDs on the G540 lit? Try removing the cover of the G540 and flipping the switch located on the bottom of the drive to disable the charge pump. Also, is it all of the axes that are doing this, or just one in particular?

ok, here we go: from the website above:
The steppers are wired as follows:
RED-B# BLUE-B BLACK-A# GREEN-A
white is obviously the blue wire from the stepper. all the other wires are the same color.
and the resistor:
I have the green power light illuminated, and what looks like some kind of red back lighting coming through the trim cutout holes.
edit* could I just disable pin 16 in mach3 to disable the charge pump?
you mean the switch in between the Z and A outputs connectors?
and it's all the axis, not just one.
The resistor in the picture is not 2.7k

If you were to disable it in Mach3 the G540 would still require it. If you take the cover off and flip the switch it disable it in the hardware itself so you can be assured that the charge pump is not causing the problem. The switch is located directly underneath the DB25 on the bottom side of the G540 motherboard.
It looks like the motor is hooked up correctly and the current set resistor is the correct size for those motors.

negative on flipping the switch, it does the same exact thing.
