It sounds like you're getting too big | | for the G540. They are quite suitable for small machines run by 23-frame motors, but not for large ones. If you look at the Geckodrive site, you'll see the motors that they've sourced and recommend for use with it. But if you're trying to push a 150 lb gantry around, you'll need more torque. You can get that by gearing down, but steppers are already on the slow side - gear them down much and they just crawl. For your project, you'll want 34-frame motors (if not servos) and fast (low-pitch) screws. Get drives that are suitable for those motors, like a Gecko 203Vs. They'll handle more voltage, so your steppers will run faster, which is a good thing.
