Hermle UWF851 is on a distinguished road
OM sometimes skips tool change and keeps running.

Here is a tough one but maybe someone will have an idea. I have an intermittent problem (the best kind). My 1998 HMC with an OM sometimes does not actually change tools. He just thinks he did. The first two times I assumed operator error jumping around in the program or something. This last time, I seen it myself. This is three times in about 4 months. Same parts have been running, one shift, 24 pcs per day. 13 tool changes per part. The machine is currently running but I'm waiting for the next mix-up.

Below, I attached the programs for your reference. I run program O1 as the main. O5011 is pallet one, O5012 is pallet two, O9003 is called up with M6.

After O5012, tool 55 is in the spindle, it pallet changes then is suppose to change to tool 60 to run O5011. This is where it made the mistake in the past and where I just seen it. It finished O5012 with tool 55 in the spindle (correct) changed pallets (correct), opened the tool change door (correct), but did not change tools, then closed the tool door and started machining with tool 55 rather than tool 60. And, it says tool 55 is in the spindle while running . I'm thinking its getting a false complete signal some how. Is this possible? I don't read ladders to know what it looks for and when. It did it last time with the same tool after O5012 so it be a program issue but we've made thousands of parts over the years with these programs. Maybe I need a "stop buffer" before or after tool changes or pallet changes? Any guidance will be appreciated.

Sounds like you have a ladder issue. Sometimes when the ladder is poorly written it can have "race" rungs where timing can throw off the TF signal. When this happens you can "FIN" out the T-Code prematurely causing what you are seeing. And yes, it can be intermittent like you have. You will need a good ladder programmer to make sure that the T-Codes can not finish without first completing the tool change.

We had the same issue only once though on a chevalier with a fanuc OiMC control. If you look on practical machinist in the cnc section there's a post about it.
The MTB's tech changed a timer threshold to cure the problem but I don't know what it was he changed. All very secretive I'm afraid.

I have also had a similar issue, correction was a software update from the manufacturer. Presumably, a ladder change. For me, this only happend when running in high-speed machining mode, so the work-around was to simply include a G5P0 in my programs. But since your program does not seem to be using high-speed machining, I suppose this was just some useless info...

too many mcodes

try separating your m-codes with either a dwell for no time, or simply g90 or g0. do something to prevent stacking more than 3 consecutive m code blocks.

I had the same issue once on a Kitamura My1 with OM control.
skipped the finish signal for tool preselect.

fanuc says never ever ever put a tool preselect on the same line as m6. probably can prevent the whole problem by simply going

t60
m6

instead of t60m6

Thanks for the input. I'm somewhat saddened that the manufacturer had not gotten back to me. Even with a "That can never happen. You crashed it" statement. You guys simply put out suggestions. One will probably work. Since it is intermittent and had not happened since I posted this, who knows what worked. I will put T call and M6 in separate lines. Sounds safer. They actually were but I changed them to one line to try it. My other machines need them in one line for the M6 macro in case the called tool in in the spindle. Like a one tool program.

If something comes up, I'll keep you posted. Sounds like I'm not the only one in the world with a problem like this.

I finally figured out the problem. It is a sticking solenoid valve that actuates part of the tool arm motion. It will require a ladder change because it does not know if the solenoid ever sticks. It needs to check for a complete signal or something.

The tool door opens, arm rotates to grab the tool. Then it is supposed to pull the tool out of the spindle and rotate to the new tool. This is where the valve sticks and does not make the motion to pull out of the spindle. It rotates back without changing tools and closes the door. It thinks it did a complete tool change. I watched it happen repeatedly. That is how I found the solenoid valve sticking.

So, my thought is that it rotates to the tool, a prox switch turns on, the machine then activates the (sticking) valve to move the tool arm out. It has a timer to check if that prox switch is on again thinking that in that time, the arm moved out and is back in. It should check that the switch went off first, then wait for it to come back on. That is where I'll ask the ladder Dude to start looking. It will be up to him how to accomplish it.

At least I now know.

Great find….good job. Thanks for posting your solution.

I am actually really surprised that it would still say it has T55 when it thinks it completed a tool change cycle to get T60.

In the wait time of getting the ladder fixed there are a few work arounds. If you have macroB programming in the control you can have it verify that it did actually complete the tool change grabbing the proper tool and if it did not have it alarm out so no further machining is done.

If you have a system variable that tracks the tool in the spindle then you could write something like this right after your M6T60 line.
IF[#1003NE60]GOTON()
Given #1003 is the variable that tracks the tool in the spindle. I would also probably move the IF statement a few lines down from the M6 as sometimes the system variables are not set before the IF statement is executed.

A few comments.

Hermle, being a stuck solenoid valve it should have effected all tools more or less randomly unless T55 or T60 are different. Retention knob damaged or loose, heavy tools, tool rotated 180 (keys backwards) ect. You may want to check if there was a "trigger" for the valve to not work where the other tools did.

I have had a similar problem as described in the original post. For me it has to do with pre calling the first tool at the end of the program, but then calling a different program that starts with a different tool. This is on a Toyoda FA400 with > 60 tools (different tool change mechanism and ladder than 40 or 60 tools) Anyhow it pre called the first tool (at the end of the program), then the second (beginning of the second program) before the first one finished. Sometimes it worked depending on how long it took to do the two pre calls. An easy workaround is to remove the precall at the end of the programs. This causes a little delay as the first toll is called but a lot less than the wrong tool. The correct solution as mentioned is better conditional checks in the ladder.

I completely agree with both of you. One, why does he know he didn't change tools, yet keep machining. And as for the same tools doing it? When I posted, that was when I seen the problem first hand. When I actually found it was the valve, that was monday morning with a different tool. And it was (fortunately at the time) repeating until I manually pushed the valve. Then it worked. So, when it was T55 and T60 before, that might be between pallet changes when the operator let the machine sit a moment or, the pallet change dropped hydraulic pressure slightly and that afrfected the valve enough. Either way, at least I have a better idea where to look rather than having a ladder guy chase his tail.

re load the NC + machine data and option also parameter it will solve your issue , It is just an example of Jumping Blocks.(Do it if all mechanical parts are working), it will solve the Issue.
