4th axis errors??

Hello all, I picked up a 99' 4020 somewhat recently for the shop. I also got a VH65 4th axis for it as well, that came from a different shop. I tried getting the 4th axis up and running recently but couldn't get er' going and put it aside as I didn't have any work for it at the time. I need some help as now I have some work to quote that I will definately need the 4th for.

Here's the setup:
AC machine, DC drive for the 4th (not that uncommon as I understand). Have the A axis board, and DC amp. DC 4th axis.

What I've tried and what I get:

After I change the setp to xyza, power down and plug it in I get error #1 motor overload. It was suggested that I swap the wires for the tach leads and motor leads, and I got a #3 alarm when I did that.

I have 1.66 volts at the coax connector at the base of the A card.

At one point when I was pressing jog to clear alarms it ran for about 45 degrees before it faulted out.

I'm at the point of tearing stuff apart and really digging into this and wanted to see if anyone had any ideas to what might be wrong

There are four combination of motor wires and tach wires. Try all four combinations. Also the error #1 is actually no resolver feed back. Check the voltage at the coax cable at the controller card for 1.8 volts AC. If no voltage, check at the resolver for wires 1&2 for 3.6 VAC; wires 3&4 for 3.6 VAC, and wires 5&6 for 1.8 VAC. No 1.8 VAC means bad resolver. Bad or missing 3.6 VAC means power no getting to resolver or low voltage.

I am assuming that by 1&2 3&4 5&6 you mean the redish brown connector inside 4th axis. At the connector there is the co ax wire going into the end two terminals(black/white, yellow/white). I am assuming these are 5&6. If I check across 1&2/3&4 I get 3.45 volts. I get nothing between 5&6. If I pull the bottom co ax wire on the card I get no voltage between the inner and outer terminals. I could swear I had 1.66 earlier but nothing now.

Since you get 0 voltage on wires 5 & 6 then I must conclude you have a bad resolver. 3.45 volts is ok.

You would get a (late issue with axis controller) error if the #5 plug wasnt installed (located under the #13 card area in the 1600 board in the side cabinet)

We have had good luck with our Fadals milling mostly soft steel and aluminum up to 5 axis. We are always looking for spare parts If you have a broken down Fadal give a shout.

I finally have bit of break coming up and I want to check/replace the resolver for the 4th axis that seems to be bad. Does anyone have a diagram or exploded view of all the parts of the rotary axis? I couldn't find one in the 4th axis maintenance manual.

I'd like to know what I'm getting into before I dig into it.

Out of ideas...

I had a tech in yesterday to fix an issue I had with a fanuc here at the shop and had him look at this 4th axis for the Fadal. He replaced the 4th axis resolver since I had it here and haven't had a chance. I've got 1.77v at wires 5 and 6 and at the coax connector. The connector at #5 is installed but I still get error #3 when I power it up after changing the settings to xyza. The tech couldn't figure it out and hasn't gotten back to me.

I'm at a loss. Anyone have any other ideas to check?
