I have seen a site where they used an Exacto knife mounted in a swivel holder and used it to cut out vinyl signs. Sounds like it would work to make stencils. Sorry don't have the address.

I was wondering if there was a way to make a wood router create paint stencils? A paint stencil is just a piece of rubber/plastic like material that you use to paint logos or pictures on things. You tape the stencil onto an object and spray the object with paint and viola, an instant picture of something.
It seems a natural in a way. You just want to take some kind of rubber like material and cut away the parts to be painted. Has anyone done this? What kind of material do you have your router cut?

The above link will take you to what you seek. Works great. I bought one and it paid for its self and then some on the first job.
One other option is buy some 0.030" thick poly propelyne sheet and cut it with a small router bit. Works good for reusable stencils.
