Looks like your cutting bit is way too big. I had the same problems. Some of my attempts are pictured on my website here:

http://www.terry-is.f2s.com/

Look at the stepperdrives section.

In the end I bought some soild carbide drills, snapped the end off, chucked the remaining piece in the dremel and shaped it to a fine point with a grinding wheel. Once I had a nice pointy cone, I cut half of it away (lengthways) to leave a "flat" on one side. This worked really well and was much cheaper than buying proper cutting bits. That is how I made my PICStep boards. You may also need to widen your traces or, as I did, modify the whole track layout.

Hope that's of some help to you.

Regards Terry.....

it looks like i'm getting a .78mm / 0.03in width on my cuts measured via an electronic digital caliper. What size should it be?

This is how it looks. Furthermore, since your cutting width is 0.8mm, your signal trace must be wider than that otherwise you'll have no trace at all. Remember that the router will track the outline of your trace, no compensation is made.
